We have been having problems with upgrading one of out NCS 5501-SE to version IOS-XR 7.7.21 from version 7.5.2.

We have followed the guide to upgrade by doing a "Classic Upgrade". We get the following error message when we do an "install activate id < id#> noprompt" in the "install log"

We can see that there is not much space on the disk after running "install add source":

There seems to be a bug regarding this, but there is no workaround.

How can we free up the disk space and proceed with the upgrade?

Ran into this before, takes too long to figure out.  Save config off of the device somewhere.  Get USB stick and use USB boot image and reformat and install the entire thing.  Make GISO for what you want or install SMU after it's up.

Is there any detailed guide for "reformating/factory resetting" and installation through USB?

Just a regular USB install.. Normally the issue you are having is because you don't have bridge SMUs installed (which you have to install, then reboot, then try the upgrade again).. but sometimes it fails, sometimes it sits there for hours and does nothing.. I just find it easier to reinstall the whole thing.

There are various guides, like https://www.cisco.com/c/en/us/td/docs/iosxr/ncs5500/system-setup/73x/b-system-setup-cg-ncs5500-73x/perform-disaster-recovery.html

Hello @RahmaSallm , @f00z ,
Hope you are doing well.
Just a top of mind but "install remove inactive all" from both XR and admin VM could help in this case.

Have a nice day.

Kind Regards,
